Defect Symptoms Are Rarely the Root Cause

When a fusion joint fails, the visible symptom - a small bead, a burnt zone, a leak - is rarely the root cause. Diagnosing the underlying parameter error beats re-welding blindly. This article groups the most common HDPE fitting defects by symptom, cause and fix.

Cold or Undermelted Joints

Symptom: bead too small or absent, smooth parting line, low pull strength.
Cause: too-low current/temperature, too-short heating time, heater plate removed too early, or moisture.
Fix: follow the exact time/temperature table for that fitting size; re-face; retry with calibrated parameters.

Overheating and Polymer Degradation

Symptom: brown/black zone, bubbles or odour at the joint, brittle fracture under test.
Cause: current/temperature set too high, cycles run too long, or coil damage.
Fix: verify fusion parameters on the barcode; reduce before heating; never reuse a visibly degraded joint.

Contamination and Foreign Material

Symptom: visible inclusions, voids, or an odd colour at the interface.
Cause: dirt, oil, moisture or residues on pipe ends or inside sockets.
Fix: scrape/wire-brush the cold pipe end per the standard, wipe sockets with approved cleaner and keep them dry to the moment of welding.

Misalignment and Uneven Bead

Symptom: bead rolled up one side only, offset walls, fittings not seated.
Cause: poor clamping, undersized support, or imperfectly aligned pipes.
Fix: check clamp and alignment rigs; confirm the fitting is fully bottomed; support heavy fittings during fusion and cooling.

Undersized or Lubricated Issues at Sockets

Symptom: fitting slides on easily and the weld near the socket mouth is weak.
Cause: wrong SDR pairing, oversized pipe, or contamination.
Fix: confirm pipe O.D. and SDR match the fitting class before starting; cut a clean, square end.

Prevention Checklist

• Use calibrated machines and the barcode parameters.
• Clean and dry every surface before fusion.
• Match SDR/grade of pipe and fitting.
• Respect heat, soak, fusion and cooling times - never rush cooling.
• Record parameters per joint and pressure-test critical welds.
